Custom Mailer Box Design: Corrugated vs Rigid for E-Commerce

Custom mailer boxes are the backbone of direct-to-consumer packaging. They protect the product in transit, carry the brand's visual identity, and create the unboxing moment that customers share on social media. Choosing between a corrugated mailer box and a rigid setup box depends on product value, shipping conditions, cost targets and branding requirements.

Corrugated Mailer Boxes

Corrugated boxes use a fluted inner layer (the corrugation) sandwiched between two flat liners. This structure provides excellent crush strength relative to weight, making it the dominant format for protective shipping packaging.

Corrugated Flute Types for Mailer Boxes

• E-flute (1.5mm): The standard for printed custom mailer boxes. Thin enough for high-quality litho printing; strong enough for most consumer goods. Works well for cosmetics, apparel, food subscription boxes.
• B-flute (3mm): Higher cushioning. Better for items needing more shock protection. Surface is slightly less smooth, making fine-detail printing harder.
• B/E double-wall (4.5mm): Maximum protection. Used for heavy or fragile items. Higher cost and weight.

Print Methods on Corrugated

• Litho-laminate (recommended for custom branded mailers): A full-colour sheet is printed on offset litho paper then laminated to the corrugated board. Produces a smooth, high-quality printed surface comparable to a folding carton. Minimum quantity: 300–500 boxes depending on size.
• Direct flexo print: Ink applied directly to the corrugated liner. Good for simple designs; lower cost. Fine detail and photographic images are not well reproduced.
• Digital print: No plate cost. Good for short runs (50–300 PCS) and multiple versions. Slightly higher unit cost than litho-laminate at volume.

Rigid Setup Boxes for E-Commerce

Rigid setup boxes are more expensive than corrugated and are not designed as primary shipping containers—they need an outer corrugated shipper. However, for high-value products where the unboxing experience is a key brand moment, rigid boxes are the correct choice.

When to Choose Rigid

• Product retail price above $50–$80 where premium presentation is expected
• Jewellery, watches, high-end cosmetics, luxury spirits and collector editions
• Items where the box will be retained by the customer (gift boxes are often kept)
• Photography-driven direct-to-consumer brands using unboxing content as marketing

Protecting a Rigid Box for Shipping

Rigid boxes are typically shipped inside an outer corrugated mailer or within a poly bag inside the corrugated shipper. The rigid box itself is not rated for direct shipping without an outer layer. Design the overall packaging system to include: inner product packaging (rigid box) + outer shipper (corrugated) + inner padding (tissue, void fill).

• Internal dimensions: L × W × H in mm (measure the product, add 10–15mm clearance each axis)
• Flute type: E-flute for most custom printed mailers
• Print method: litho-laminate for branded boxes, flexo for simple designs
• Finishing: matte lamination, spot UV, or none
• Closure type: self-locking tuck ends (most common), or with adhesive strip

For rigid setup boxes, additionally specify lid style, greyboard caliper, outer wrap, and lining material.
