The most common packaging design errors that cause failed samples, production delays and reprints — and how to avoid them before artwork approval.
Packaging design mistakes are expensive. A failed physical sample costs USD 150–400 and 2–3 weeks. A production error caught after a full run costs the entire order. A regulatory labelling mistake can result in a product recall. Most of these failures trace back to errors made at the artwork stage — before a single sheet is printed. Here are the ten most common mistakes and how to avoid each.
Designing artwork on a rough sketch or a downloaded template not provided by the actual factory means dimensions may not match the real tooling. Always request the factory dieline before starting artwork. The dieline includes exact panel dimensions, fold lines, glue flaps and bleed/safe zone markings.
Bleed is the artwork extension beyond the cut edge that accounts for die-cutting tolerance. Standard bleed is 3mm. Without adequate bleed, the cut edge may fall on a white un-printed area if the cut shifts by even 0.5mm. Extend all background colours and images 3mm beyond the cut line.
The safe zone is an inset from the cut line (typically 3–5mm) within which no critical content (text, logo, key images) should be placed. Content placed right at the cut edge may be cut off if die tolerance shifts. Keep all text at least 5mm from the cut line.
Specifying a Pantone colour without the coated/uncoated suffix, or mixing up Pantone U (uncoated) with Pantone C (coated), results in unexpected colour output. The same number on coated vs uncoated paper looks different. Always match the suffix to the substrate.
Screen-designed artwork often contains RGB images. Offset printing uses CMYK. Unconverted RGB images will be auto-converted by the RIP at the factory, often producing unexpected colour shifts, particularly in vivid blues, oranges and greens. Convert all images to CMYK in Photoshop using the correct output ICC profile before supplying artwork.
Barcodes placed in artwork must be the correct type (UPC-A, EAN-13, Code 128, DataMatrix as required), at correct minimum size, with mandatory quiet zones, and at sufficient contrast ratio. A barcode that fails scan cannot be sold in retail. Always verify barcodes with a scanner app or barcode verifier before approving artwork.
Sending a print file with live (editable) text rather than outlined fonts means the factory's system may substitute a different font if the original is not installed — resulting in text reflow, character substitution or rendering errors. Convert all text to outlines in Illustrator before supplying, or embed all fonts in the PDF.
Images in packaging artwork should be 300dpi at the final print size minimum. Lower resolution produces visible pixelation on the printed piece. Note: scaling a 72dpi web image to 300dpi in Photoshop does not add resolution — the original capture resolution is the limit.
Spot UV defined on the same layer as print elements, or using a named spot colour that conflicts with a Pantone ink, causes production errors. Keep the spot UV/varnish layer completely separate, clearly named "Spot UV", with no overlapping print elements, and communicate this explicitly to the factory.
Physical samples are the last catch point before committing to a full production run. Many buyers approve samples by photo or approve without reading all the text. Review: dimensions fit your product; all text is present and correct; colours match approved standard; finishes (foil, UV, lamination) are in the right locations; barcodes scan; any die-cut windows are correctly positioned.
